Hi all, i could be classed as new but i am existing member but last car was a Polo...i now have a 54 passat 1.9tdi Highline and love it.

thing is its developed some strange querks lately, when driving at a steady pace(40 or 50 ish) i feel like a hesitancy in power and then the mpg on the trip comp drops a few and a black ploom of smoke outt he back, then it picks up ok.

got a hand scanner that does live readings and for the last week been watching it......also there are hidden error codes(P0236 for one).
i have replaced the MAF, MAP, de coked the EGR and manifild, checked intercooler pipes( well the bottom one doesnt seal propperly and you can feel it bulge when revved hard, seems a bit soft and a slight leak, orederd new seals) also i have some new pipes for the vacumes to the N75(which i am getting a new one today).

overall the car drives fine, good pickup when floor it, feel the turbo running, i did remove the pipe to turbo(big one from MAF) and feel the vanes on the turbo, looked ok, no slack and span ok.....

just this hickup thats doing my head in....dont have a VCDS but have erderd a cable and software, the hand held on work good.

any other areas i should for as i think i just about coverd it all....

oh its just gone 100,000 today as well, changed the oil(507.00),filter,fuel filter

PS, is that oil correct as i was told its the latest type for PD engines
and the MAP reading is an average of 114 and the MAF at idle is 6-7 then goes upto range of 50-80 when driving but does fluctuate

cheers all for reading and mybe throw a bit more light on this hickup...

Well i changed the N75 yesterdy and replaced the braided pipes, seems a bit better today, still black smoke tho.........just to ask, what would happen if you didnt put the pipes back on correctly, just wondering ??.
some of the pipes where a slack fitting but all tight now, i also checked the actuator arm was free to move, seemed to move ok when revved hard but is it only supposed to move when the pressure builds up....and what is the job of the ball next to turbo(like a float bowl in a toilet cystern).

i reset the trip computer and was getting avg of 54mpg, before it was low 40s and did a live reading to work again and the MAPkpa was avg of 116 and the MAF was 20-50g/s.....is this about right ?

    thanks

Well i got the no boost again this morning....did remove negative from battery for a few hours but to no avail.
i did check the Actuator last night and i put a pipe on the top, sucked realy hard and it moved up, put tongue on pipe and sucked more untill it when as far as it could, did seem a bit stiff as i had to suck hard........

gonna do the INNOTEC turbo clean this weekend or the REVIVE way, depends on which i can purchase the quicker.

    will c how that goes.

Cannot really help and would say you are going about things in a logical manner.

What you really need to do with this type of fault is some logging via vcds and pasting the results into a graph.

    cheers for reply

i have ordered a cable and software for the laptop but using this
D900 Universal Any Car OBD2 EOBD Fault Code Reader Scanner Diagnostic Scan Tool | eBay
    and works very well..

i did some reading today about doing the Mr Muscle job on the turbo, seems an easy job as i am mechanicaly minded(just sold an onyx firefly kit car i built) and did clean the EGR/Manifold but very well as was worried about the end result will clean it again as well.

today on the way home was a bit jerky but had boost, does seem like a sticky actuator not releasing pressure but could be wrong.

i will keep going and if n when get it resolved will post all the changes i have done....

    cheers

    kevin

PS, when i get the software i will do a scan and post the results.

Well this morning it decided to have no boost and now threw a P0101 code but i know the MAF is working correctly....cant waite for saturday to do the turbo decoke and the manifoldsand egr.......also gonna make sure the inter cooler is free from debri between the finns.....and replace the 'O' rings on the pipes.....

i also git some silicon 3mm pipe to replace the vacume pipes....that way i know its been changed, did replace it with some pipe i had in garage but dont trust it enough.

    kevin

PS, cleared the codes and drives ok........trying to pin point this niggle is a N-I-G-H-T-M-A-R-E.......

Thanks for that, i had read part of it before but just read it all (in fact printed it off to take home and use as a check list)

i have replaced the MAP,MAF(amm), N75 and the vacume pipes around the N75.

but i will start from scratch on Saturday......

thing is i dont have them 2 codes showing(17964 and 17965, i presume these are from VCDS), only P0236 on the hand scanner.

right, first thing i did was check the actuator, it moved but stiff, stuck a pipe on the end and sucked, it moved but stiff..
so i removed the EGR, Manifold, seperated and left to soak in Mr Muscle.

    then removed airbox and plastics.
i then checked all the plumbing for any holes, leaks etc, all seemed ok

so i set about the Mr Muscle turbo clean. did as the instructions said and i then bent the end of a metal coat hanger into a U shape and hooked onto the actuator rod at bottom and pulled up n down, was a bit stiff so onward and upward, then it came free and moved as it should, back the egr/manifold and rinsed with cold water and reapplied the Mr M, back to car and more hooking and freeing up of the actuator, seemed ok, all way to top and bottom, put pipe back on and sucked and this time seemed easier to move...going well i thought so back to the piping diagram and checked that all the pipes where connected properly, ok.

    cuppa time.......

back to egr/manifold and egr metal pipe, got old car wheel brush and brushed inside the manifold, wow, splashed all over LOL....rinsed and dried, looked new....got old tooth brush and did the egr, rinsed and like new......so i tested the plunger and pushed it with a piece of rod, it moved freely so got pipe and sucked till it moved, ok.

fastened all back together, fitted to car. going well

on the left side near airbox was a little valve system with pipes, i sucked on one pipe and could hear hissing from the unit, its the one that fastened to the airbox top, it has a white cap on the bottom...is this supposed to hiss........

any ways i replaced the pipe on this area as it the rubber pipes used was a slack fit to this unit, all tightly fitted now, also checked the piping that ran down the bulk head to another valve system(like the N75, i thinks its the N18) and all seemed ok.

so i fitted all back, fired it up and some crap came out but not much black smoke but loads on the drive....LOL.

cleared the codes(usual ones when disconnecting MAF and MAP)

now one thing did happen, when release pedal and returned to idle speed it sort of dipped then idled ok, so revved again and same
so let it warm up a touch, tried again and same, so i disconnected the MAP and re tried this time it didnt drop......(this is a new one, so i replaced my old one) and retried, did it but not as much, strange so i left the old one on tokk the missus to a friends house(about 6 miles) and car drove great, no surging as yet and didnt see much smoke....

will see how it goes on monday when going to work, thats when the surging starts and black smoke when that happens......

so overall it took me 4hrs and happy with result.......but will report back if any jumpy jumpy or black smoke....

just thought i would share my efforts......

    cheers

    kevin

PS, i replaced the pipes to the egr side actuator and to the turbo actuator with silicon, other pipes was replaced with seemed heavy duty 3mmID pipe....
